AdBlue in Diesel Tanks: What Happens and How to Fix It?

Putting the wrong fluid into a vehicle is a common mistake that causes severe mechanical damage. This guide provides an immediate action plan and technical solutions for when AdBlue in diesel fluid contamination happens. If you mistakenly added Diesel Exhaust Fluid (DEF) into your fuel system, keeping the engine off will save you money in mechanical repairs.

How Does AdBlue Enter a Diesel Tank? 

AdBlue may enter a diesel tank for many reasons, with the following as the common factors:

  • Similar Filler Locations – The filling point or cap for AdBlue is often very close to the diesel filling point.
  • Similar Containers – AdBlue is often sold in containers which resemble those containing fuel additives.
  • Misreading Labels – Filling AdBlue in a hurry without reading the labels properly.

In most scenarios, filling AdBlue into the diesel tank would be less probable. This is because AdBlue’s filler neck will only allow for the insertion of a small spout nozzle of 19mm. It means it cannot be used with any larger diesel spout. However, putting AdBlue in diesel tanks has proved to be a very common issue nowadays.

However, if such an occurrence happens where AdBlue is filled in the diesel tank by mistake, it may cost dearly. This is due to the fact that AdBlue does not interact with most of the materials found in the engine’s fuel system. This could lead to huge money worth of damage to your car. It also results in the inability to drive your car until a professional carries out all necessary repair work.

What Damage Can It Cause? 

Crystallization

Herein lies the core issue. Upon coming into contact with the heat in the fuel system as the AdBlue and diesel mix together, the urea crystallizes. The crystals are:

  • Abrasive – They scratch finely machined parts.
  • Insoluble – They don’t break back down in the fuel.
  • Progressive – The crystals continue to form as the engine runs and temperatures rise. 
  • Pervasive – They form in all parts of the fuel system, from the rails, injectors, pumps, and even lines. 

Corrosion 

AdBlue is slightly corrosive. However, when introduced into a diesel fuel delivery system, it corrodes:

  • Metal fuel pipes and pipe joints, particularly if they are not stainless steel. 
  • Parts of the fuel pump, where corrosion aggravates the problem of crystallization.
  • Components of injectors, in which precision surfaces are degraded. 

SCR System Damage 

When this AdBlue-tainted fuel ends up in the exhaust, there can be damage done to the actual SCR catalyst. This is the very system AdBlue was built to support. This means another repair cost will be added aside from the fuel system damage. 

Immediate Actions to Take 

If you have unfortunately done this, then follow these immediate actions to take: 

  • DO NOT start the engine in your car, as this will cause the spread of the AdBlue throughout your car. 
  • Contact an emergency fuel extraction service to perform an AdBlue in diesel fix on-site. It is crucial to have an expert drain the fuel tank and dispose of it safely because it contains the contaminated liquid. 
  • Ask a mechanic to examine the damage done by the contamination and replace the affected filters that have absorbed the AdBlue. 
  • Contact the vehicle manufacturer for official replacement parts since some will have been corroded.

Repair Process and Costs 

The repair processes and costs required depend entirely on whether the driver started the engine before realizing the mistake. Technicians follow strict industrial protocols to restore system cleanliness.

Scenario A: Engine Never Started (Best Case)

If the engine is not started, the pollutant will remain trapped in the fuel tank. A mobile mechanic uses either pneumatic or electric vacuum systems, which are explosion-proof, to empty the contents of the fuel tank.

The mechanic then performs an AdBlue in diesel tank repair through a unique procedure. This involves the cleaning of the inner walls of the fuel tank using diesel fuel to remove the leftover surface film. The mechanic changes the primary fuel filter to form a safety barrier and refills the fuel tank with new fuel. This typically takes one to two hours.
